My girlfriends birthday is coming up and I would like to get her a customized personal Xbox 360 controller, but I don't want to pay the ridiculous amount most sites are asking. I was think of printing out a cut out for the controller and attaching it to the face plate with some sort of adhesive. After it was attached I wanted to put some protective coating on it so it would last. Does anyone have any suggestions or methods I could use?

why not just paint the controller. Just cut out a stencil and do it that way, it's easy

well it's certainly an option to paint it or to cut out a stencil. But I understand that that isn't the simplest option or would give the best appearance all the time, especially on curves. There's a few options. One of the best is to get vinyl sticker paper (I think they make it in clear even, and print out the design on that and cut it out, another is to get a material used by model builders which is a printable water decal paper and do the same. Another is get printable sticker sheet or even photo paper and print out the design on that and cut it out with an exacto knife. If you chose the photo paper you could spray the back with a strong spray glue. Then, regardless of paper type or even if it was the decal paper, spray over it with a clear gloss coat of some kind, like crystal clear.
You have yourself a few options there. I would go with the water decals, google some vids on it. It's only about 10 bucks a pack.

Could always give it a few coats of clear top coat (acrlic/laquer/whatever, pick your poison), that'll make it last a lot longer. And c'mon, let's face it, it's a controller for a console that just got outmoded, how much use is it going to get?

I used spray paint and just get a sealant to go on after, mine had no problems rubbing off
